Why I’m comparing Dorner to custom conveyor lines

When we needed a second line, I got two quotes. One was a custom steel line from a local fabricator: $38,000. The other was a Dorner 2200 series modular system with two transfers and a white belt: $44,500. If you only look at the first number, you’d choose the custom line. I almost signed the PO. Dorner quote: $44,500. Because the modules arrived pre-assembled and prewired, our maintenance crew installed it in three days. We hired a local electrician for one day at $900. Total: about $45,400.
So the option that looked cheaper cost $4,200 more. That’s the kind of difference that hides in fine print. I’ve been tracking every invoice in our cost system for six years, and this pattern shows up often enough that I no longer trust a quote until I’ve added the extras.
I kept going back and forth on the custom option. The upside was saving $6,500 upfront. The risk was an 8-week lead time and a 9-day install. I kept asking myself if $6,500 was worth two extra weeks of lost production. Once I put a number on the downtime, the answer was obvious.
My TCO model for capital equipment includes:

I’ll be honest: downtime is the number most people don’t put in a quote. But it’s the one that hits the P&L.
The custom fabricator told us 9 days on site. The Dorner system took 3 days. Our line runs two shifts, and every day of lost production costs roughly $2,800 in overhead and burden. That’s a $16,800 swing against the custom quote.
The controls work was the other surprise. With the custom line, the fabricator’s electrician had to wire everything on site, which meant shutting down adjacent equipment. With the modular system, the zones came with standard connectors. It felt more like assembling furniture than rebuilding the plant.
Conclusion: If your plant can’t absorb downtime, modular install is a big advantage.
Dimension 3: Reconfiguration when product mix changes
This is where my initial assumption flipped. I used to think a custom-built line was the most flexible option. It’s custom, right? Wrong, if you’re talking about future changes.
When we added a labeler six months later, the custom line needed new brackets welded on and a repaint. That took two days and $1,400. The Dorner system took about four hours. We unbolted a four-foot section, inserted a powered roller section, and reconnected the air and cables. No welding, no grinding, no paint.
There was also a communication failure early on. I told the custom fabricator “we need flexibility.” They heard “make the frame bigger.” We were using the same word but describing different things. If you’re buying any conveyor system, say “modular” if that’s what you mean. Or better, ask for a demo where you physically reconfigure the line.
Conclusion: For a plant with changing SKUs, modular beat custom. That surprised me.
Dimension 4: Spare parts, repairs, and vendor support
I expected modular parts to be overpriced proprietary everything. Some are. But Dorner’s 2200 series uses standard gear motors and fasteners on most drive ends. Our maintenance team rebuilt a drive end from parts already in the crib, which saved us a ton of time and two emergency orders in the first year.
The white belt version also handled label adhesive better than the old black rubber belt. I didn’t expect that to be a line-item win, but it meant fewer stoppages for cleaning. Visual inspection got easier too, because you can actually see residue on a white belt.
Support was another useful difference. The local fabricator was available if you called twice. Dorner’s application team answered on the first call and walked us through the load limits for the transfer. That mattered when we had a jam before a customer audit.
Conclusion: Parts aren’t as scary as I thought, and the support made a difference in our first few months.
What about the heavy stuff?
I don’t want to make this one-sided. For a line that runs the same heavy steel part for ten years, a custom welded system could still make sense. Dorner’s modular frames are strong, but they’re not designed for every impact load. We use ours for cartons and light assemblies, not stamped sheet metal.
If you need huge loads, extreme temperatures, or a non-standard width, get an engineering review. Don’t assume modular is the answer just because it made sense for us.
What changed in the last five years
The industry is moving toward modular, and it’s not because modular is trendy. It’s because product lifecycles are shorter. What was the right conveyor in 2020 may not be the right one in 2025. The fundamentals—belt quality, load capacity, maintainability—haven’t changed. The execution has.
Five years ago, most of our vendors would have pushed a custom welded line without asking about future SKUs. Now, the first question should be: what do you think you’ll be running three years from now? That question changes the comparison.
Bottom line: Which should you buy?
Choose Dorner if your product mix changes, if you can’t tolerate long installs, if you don’t have a full machine shop on staff, or if you want to add stations later. Choose a custom line if you have a fixed product for the life of the machine, if you need a specialist build, or if your maintenance team is already comfortable with welded structures.
One last thing: the best decision I made wasn’t choosing Dorner over custom. It was building a simple TCO spreadsheet and actually using it. The “cheap” quote turned out to be the expensive one, and I almost signed because I was comparing the wrong numbers.
